This looks familiar. Mine started out as a 2000 ZX6R stored in a shed for 6 years (see photo - as found). Now 3 1/2 years later it is 98% complete and will soon grace the show bike circuit.
Keep up the good work and as for the cost - hey, every man needs a hobby.

From basket case to almost complete.
Time to mount the side cowls onto the bike however the top threaded hole on both sides of the frame are M8 and the part number for the screws (92150-1553) are M6.
Please see photo's attached and if anyone can confirm if these holes ...

Worst nightmare? Totally agree however, if Kawasaki comes good with a new frame the replacement although involved can be done. I'm restoring a ZX-6R and stripped it to the bare bones, sent the frame out for painting along with swingarm and subframe. Rebuild now about 80% complete - blah, blah, blah ...

UPDATE II - Scorpion decided it would be more cost effective to just send a replacement item. After checking dimensions I provided, a new muffler arrived today and a quick trial fit to check if it fits.......IT FITS!!!!!

As my bike was bought in pieces, I have no idea how this hose is routed (no it isn't routed, it's brand new). and where does it exit? The service manual shows the routing from the coolant tank to the frame where it disappears near the rear of the engine.

Good news - found what I was Looking for. If anyone needs part numbers, I can supply. Total cost to replace is around $170, the valve alone is just over $100.

Did you try removing the bolts when bike is cold or hot? If it was cold, try going for a ride and loosen when the system is hot - also another trick, with the system hot, try inserting the alan key and give it a tap with a hammer. Sounds a bit like a butchers job but if there is any ...

Photo showing muffler fitted as far down onto the headers before the internal baffle contacts the end of the pipe. Note, there is still 54mm to go before it is supposed to mate up with the pipe flange.

Update - I contacted Scorpion UK and described the problem. A courier will collect it for Scorpion to look into it and either modify or replace with correct item, Will update as things progress. I get a feeling this will be the last item to go into my project.

Muffler Part Number EKA63SEO says it is for ZX6R J 00-01. So why doesn't it fit??? If anyone can help that would be great. BikeBiz in Sydney are showing some interest - greatly appreciated, thanks Dan.
